The Complete Guide to Alloy Wheel Refurbishment for Electric Vehicles

Electric cars are everywhere now. Walk down any street in London, Essex, Kent or Hertfordshire and you will spot Teslas, electric BMWs, Audi e-trons and Polestars parked at the kerb. They are quiet, quick and cheap to run. What most drivers do not expect is how hard EVs are on their wheels.

If you own an electric car, your alloys are working harder than they would on a petrol or diesel version of the same model. That means kerb rash, scuffs and buckles show up sooner, and refurbishment becomes something you need to think about earlier than you might expect.

Why EV wheels take more punishment

There are four main reasons electric vehicles are tougher on alloys than older cars.

They are heavier

Batteries are heavy. A typical electric family car weighs several hundred kilograms more than the petrol version of the same model. All that extra weight pushes down through four wheels. When you hit a pothole, the force going into the rim is much greater than it would be in a lighter car. That is why buckled wheels are one of the most common EV jobs we see.

The wheels are bigger and thinner

Car makers want EVs to look modern, and they also want them to be efficient. That has led to large diameter wheels, often 19, 20 or even 21 inches, wrapped in very low profile tyres. A thin tyre wall gives the rim almost no protection. Where a chunky tyre would soak up a pothole, a low profile tyre lets the impact travel straight into the alloy.

Instant torque

Electric motors deliver all their pulling power the moment you press the pedal. It feels great, but it also puts extra strain on the wheels, the tyres and the surrounding suspension components.

They are silent

This one surprises people. Because EVs are so quiet, drivers hear far less of what is going on at road level. It is easy to clip a kerb while parking and not notice until you see the damage days later.

Put those four things together and you get a car that scuffs, buckles and cracks its wheels more readily than the petrol cars most of us grew up with.

Common types of EV wheel damage

Kerb rash. Scrapes along the outer lip of the wheel, usually from parking. Cosmetic at first, but the exposed metal can start to corrode.

Buckles. The rim goes out of shape after an impact. You will usually feel a vibration through the steering wheel or the seat. A buckled wheel affects handling and can wear your tyres unevenly, so it is worth sorting quickly.

Cracks. A split in the structure of the wheel, normally after a heavy pothole strike. Cracks let air escape from the tyre and are genuinely dangerous. If you suspect a crack, get the wheel inspected straight away.

Lacquer peel and corrosion. Very common on diamond cut wheels. Once water gets under the clear coat, it spreads and leaves a cloudy, milky patch.

Aero cover damage. Many EVs come with plastic aerodynamic covers or inserts fitted over the alloy. These crack and fade over time and need removing carefully before any work starts.

What alloy wheel refurbishment actually involves

Refurbishment means stripping the wheel back and rebuilding the finish properly, rather than just painting over the damage. A full job usually runs like this.

  1. Inspection. The wheel comes off the car and is checked for buckles, cracks and any hidden structural damage. Tyre pressure sensors, which nearly all EVs have, are noted and protected.
  2. Tyre removal. The tyre is taken off so the whole rim can be worked on.
  3. Stripping. The old paint and lacquer are removed, often by chemical dipping, leaving clean bare metal.
  4. Straightening or welding. Buckles are pressed back into shape. Cracks are welded by a qualified technician using the right filler material.
  5. Preparation. The surface is smoothed and cleaned ready for the new finish.
  6. Refinishing. Either powder coating or diamond cutting, depending on how the wheel was originally made.
  7. Lacquering and curing. A protective clear coat goes on and is baked hard in an oven.
  8. Refitting and balancing. The tyre goes back on, the wheel is balanced, and it is torqued to the manufacturer’s setting.

Powder coating or diamond cutting?

These are the two main finishes, and they are not interchangeable. Which one you need depends on how your wheels left the factory.

Powder coating is how most alloys are finished originally. A dry powder is applied electrostatically to the bare wheel, then cured under heat so it melts into a hard, even shell. It is tough, resists chips and scratches well, protects against rust, and comes in a huge range of colours and gloss levels. For EV owners doing lots of motorway and urban miles, it is a sensible, hard-wearing choice.

Diamond cutting gives that bright, machined, almost mirror-like face you see on premium models. The wheel is mounted on a lathe and a cutting tool shaves a very fine layer off the surface, leaving a precise polished finish. A clear coat then goes over the top to hold off corrosion.

The important thing to understand about diamond cutting is that it removes metal. Each time it is done, the wheel gets very slightly thinner, so there is a limit to how many times a wheel can be cut before it should be powder coated instead. Any honest specialist will tell you when a wheel has reached that point.

What to look for in an EV wheel specialist

Not every refurbisher is set up for electric vehicles. Before booking, check for the following.

  • Experience with EV weight and sizes. Ask whether they regularly handle Teslas, electric BMWs, Polestars and similar. Bigger, heavier wheels need the right lifting and straightening equipment.
  • Care with TPMS sensors. Tyre pressure monitoring sensors sit inside the rim and are easy to damage during stripping. A good workshop protects or removes them properly.
  • Correct torque settings. EVs often have specific wheel torque figures. Over-tightening can warp brake discs, under-tightening is dangerous.
  • A fully equipped workshop. Chemical dipping tanks, welding gear, a lathe and a curing oven all need to be on site. Mobile touch-up services simply cannot do a full refurbishment.
  • A real warranty. This tells you how confident the company is in its own work.

Looking after EV alloys between refurbishments

A few simple habits will keep your wheels looking good for longer.

  • Wash them regularly with a pH neutral cleaner. Harsh acidic wheel cleaners attack the lacquer, especially on diamond cut finishes.
  • Check your tyre pressures monthly. Underinflated tyres offer less protection against potholes, and on a heavy EV that matters more.
  • Slow down for potholes rather than swerving around them at speed.
  • Give yourself extra room when parking. It is the single easiest way to avoid kerb rash.
  • Deal with small chips early. A tiny bit of exposed metal turns into a spreading corrosion patch surprisingly quickly.
  • Consider rim protectors if you park in tight city spaces regularly.

Is it worth refurbishing rather than replacing?

Almost always, yes. A replacement alloy for an electric car can be very expensive, particularly for the larger aero-style designs fitted to newer models, and finding a matching wheel for a specific trim level can take weeks. Refurbishment usually costs a fraction of that and keeps your original factory wheels on the car, which matters for resale value.

There are limits. A wheel with severe structural damage, multiple old cracks or one that has already been diamond cut several times may not be safe to save. A trustworthy specialist will tell you honestly when replacement is the better option.
